I've done a few with a grinding bit and a dremel... works well for me if you go slowly.

I use the ofna knock off of the hudy reamer. It's amazing. The dubro one above isn't very sharp, it will do the job but the ofna is incredible.

I usually use an angled stone dremel bit but I've been wanting a quality reamer. Got a link to the Ofna reamer?

i usually get holes started with an x-acto, then go to tapered stone bit with the dremel.

I use a uni-bit step drill bit and then use a standard reamer to fine tune the hole.

I got a Dubro reamer that does such a piss-poor job that I never use it anymore; as the hole got larger, it would want to catch & tear the Lexan rather than cut a nice round hole. Now it just sits unused in my box of tools. I start holes by turning a used X-Acto knife and do the rest with a Dremel and grinding cone, like others have suggested. Works so much faster & better

don't skimp go Hudy if u can find it Jim
mine's easily 15yrs if not 20 and it's still going strong, and I use it on a lot more than just lexan jobs. Sometimes I even chuck the tip into the cordless drill for big projects.

A stepped drill bit is all you need. They make various types, but you'll want the skinny one. Works perfectly, and allows you to make different sized holes in seconds.

The Ofna reamer is by far the best reamer ever!!!
Mine is nearly 10 years old and still going strong. I wouldn't hesitate to buy another.

I have a body reamer that I bought from amain a few years ago. Works great. So good in fact that I use it for other drilling projects.

Please be aware I am a novice....
When I needed a hole for my body pin I used a teaspoon with a perfectly round handle, heated it over the gas stove flame and just pushed it through. It has the advantage that it quite neatly adds a little extra thickness at the hole edge which gives it additional strength as some of the plastic moves aside rather than just sticking to the spoon. It sounds messy but its really quite simple and gives an elegant hole. You can see it in the picture below (sorry I don't have a better one, its the hole at the nose).
