For aluminum, you'll need some TSP for the pre-cleaning, sodium hydroxide for the de-smut/strip, sulfuric acid for the electrolyte bath, distilled water for final cleaning, and a big honking power supply to run the works. Delrin and aluminum, same as before. I have a mailimg tube of white and black Delrin stock from the original production run still waiting. :)

The machine is coming in tomorrow, and it will be a while before I get fully situated.

I'll second heli coils for the best fix, if budget isn't an issue and there's enough wall thickness. CA (krazy/super) works, but it will end up being a pain to remove. Might want to use PTFE tape wrapped around the screw, if it still mostly threads in. Sort of like the toothpick in a wood screw hole...

Heatbath has a guide for cleaning up aluminum for nickel plating, available here.

It's more for their commercial products, but it helps to give an idea.

Could probably do the plating quite easily once the chemicals are obtained.

It's been half a year, time for an update! Thanks to 300SD for being extremely patient while we tried to ship a set of replacement pins for his delrin trans case to me because I stupidly lost the original set. Wow, we were about to try passenger pigeon or a personal courier to try to get these pins...

Hardened steel is a pain in the keister for sure... It sounds like setup rigidity and surface speed are the main culprits in this case, but ti could be tool geometry as well. Are you using an insert cutter, or a brazed carbide on a HSS carrier? It may be easier to fabricate a completely new part tha...
