What are you using it for? Racing, bashing? If it is the stock diff I would not go less that 10.5. If its the pro diff I think you could go down to 8.5. I would not go lower that though.

It sounds like you've got the wrong length insert peice for the spacing of the bearings? With the bearings in position & the insert/shaft pressed fully 'home' the castleated end should be flush with the outerface of the bearing.
